I have a 40 GB vmware file that I am unable to copy from an XP SP
laptop to a Vista x64 Ultimate desktop. Its a fairly new desktop, I'
copying to 2 raptor 500GB raid drives over a GB network through dlin
xtreme router

I tried using resumable FTP, teracopy, and robocopy. With robocopy i
stops at 79% and says "cannot copy file due to an I/O error" (same thin
on attempt to resume). And teracopy was unable to resume either

Don't know where to start

Use winrar and split it into several files; transfer and recombine?

Create another 40GB file. Can you copy that one? First file
is bad. Can't copy that one either? Can you copy it locally? It's a network
problem. Problems with large network transfers through a router are often
due to MTU problems (which you should never have but...) Does your router
set 1500 on both sides or does it think one side is a dialup and try to
negotiate, ending up with something stupid like 672?

OK, I can't copy the file locally so it must be bad. But then I don't
understand how it can be a valid vmware image that I boot up and use
everyday. I ran the xp checkdisk everything came out OK. How can I fix
this?

Well, I don't know because it should work. Is there anything
precious in the image? If not delete it and make a new one. What I'm
thinking is that somewhere along a way you linked a directory to itself
or something like that making any attempt to copy the tree problematic.

You could also try installing cygwin and using tar to make in archive
then using tar to extract that archive on the target. Tar doesn't follow
links by default so if that's the problem it may work.
